Hi Dean: After lots of trouble with chipping during the trimming process and 150 sets of keys, here's the recipe: 1. Use an upspiral carbide bit. 2. Make sure there is no play in the bearings of your router. 3. Hold the key firmly when cutting. 4. And this is a BIG one, the plastic should be at room temperature when trimming. This eluded us for years until by accident we found that we were trimming in a cold space. When we warmed the keys, the chipping disappeared. Good Luck.
