If its a very poorly fit block with lots of gaps, you can always glass the old block against the plate flange which gives you a template to work with. Clamp the old block to the new block and rough cut it on a bandsaw matching the angle by tilting the band saw table. Then, with the block still clamped together, take a drum sander or some such tool and move along the flange side matching the shape as close as possible. After that go to the chalk'n'tap method to take off the remaining high spots. Glass it for the final fit.

Some of the blocks I've removed fit so badly that they are not worthy of duplication. However a method of duplication that I like involves making a template of the top of the block. .50" to .60 aluminum sheet works great. Cut it out on the bandsaw and check it to fit against the block flange on the plate. Then set it on the new block material and mark it out. Oh! by the way be sure you have it turned correctly..... Check the angle along the old block, set the band saw and cut the profile. I leave material along the opposite side so I can work the block down as I fit the flange. Cut the other side last. I use a belt sander in fitting the flange. I coat the flange with graphite power in alcohol. Give the alcohol time to dry, evaporate, and start pushing and tapping the block into the flange. The proud spots will show, remove them with the belt sander front wheel. Keep at it until you have graphite showing all along the flange. When done clean the plane, get all the graphite off, out of the pinblock holes etc. I use steam for this. Good luck, Rich

I just measure and cut. I don't mean to sound flippant with that, but how else would one make a pinblock?

List,

After searching the archives for any comment regarding pinblock duplicating jigs I came up with very little. I know about Shawn Hoar's set up but I need some ideas which will work with my small shop and limited machining skills. I have a number of hard to fit blocks coming up in the next several months in addition to the one I just pulled so I have some motivation and time now.

Did I miss a conversation on this topic or does anyone care to share their experience?

Any help would be appreciated.
