Thanks for the reply John. Nothing is ever too obvious to ask. The older I
get the more I overlook.

Yes. I even rechecked. They mic at .136 -.137, mostly .137. I had to order a
new set of cauls from Spurlock to do the job for this unusual size. We also
checked both front and balance rail mortises individually to size the cloth
thickness. Our test indicated the same thickness of cloth, which made sense
since we used the same mortising cauls to size the mortises after steaming
out the old. That means the mortises front and center should have dried to
the same opening size.

Here is the funny part: after bringing the keys back into the shop I
reinserted the final caul in the balance rail to check the fit. Guess what?
They were too loose, all of them, except for a couple of keys. In other
words, the slots had apparently “opened” up since the new cloth had been
glued in 3 days before. What I don’t know is why. Seems like two weeks of
drying time before gluing in the new felt should have been enough. Could it
be the consistency of the hide glue? The batch used was a little thinner
than normal. But the front rail turned out good, so I wouldn’t think that
would be it.

The moral for me is to be sure to double check the fit of the final caul
before driving 35 miles to the customers place and installing the keys.

I briefly considered trying to just steaming the bushing/button and
reinserting the final caul to see if it would close up some so I wouldn’t
have to totally redo it. I was too uncertain about that. I’ve already
steamed out the new felt on the balance rail in preparation to redo it. The
keys are sitting out there drying with the mortising cauls in place.  I also
brought the keyframe back this time so I’ll be able to do my fitting in the
shop.

What do you think is an appropriate length of drying time after steaming out
the old bushings before gluing in the new?

I know it is too obvious.

But are you sure you used the proper sized caul?

Front rail and balance rail, are frequently different sizes, and should
always be checked with a micrometer, to confirm that the proper size caul is
used.
